SSAB is a world leader in the specialist area of abrasion resistant and high strength steels which are marketed under the well-known brand names of Docol, Domex, Weldox, Hardox, Armox and Toolox. These steels have acquired a reputation for high and consistent quality, and in spite of their hardness and strength they are easy to bend, weld and machine. In their heavy plate mill in Oxelösund SSAB manufacture heavy plate being quenched and tempered upon delivery from the mill.

With respect to Toolox, engineering and tool steel, SSAB are the only steel producer in the world who manufacture material in this totally unique way compared to conventional tool and engineering steels. Therefore, exceptional properties are given to the steel using the metallurgical processes in the production line. Made from pure iron ore, vacuum degassed and continuous cast (using a special process developed in Sweden called Controlled Soft Reduction) it is then rolled, quenched and tempered to meet the very exact specifications set by SSAB. Due to the high metallurgical purity, the cleanliness and very low sulphur content achieved Toolox corresponds to ESR quality material. Every plate is uniquely produced, and each plate is tested for hardness, toughness and homogeneity.

Toolox shows very low residual stresses, even after heavy machining of both grades it is dimensionally stable and normally requires no stress relieving. Which is especially useful with long thin sections such as gear racks etc. Even if machined mainly from one side the material stays extremely flat requiring no straightening and no secondary machining.

Toolox can be fabricated into various sections even tubes, it is very easy to weld due to the low carbon content when compared with traditional tool steels, Toolox will also withstand temperatures up to 590º C without any significant loss of room temperature toughness or strength. SSAB recommend a stress relieving operation after flame cutting, welding and spark erosion.

Toolox 33,300 HBW has an equal hardness to P20 (1.2311) but will machine ~40-50% faster than 1.2311.It has a typical toughness which is about 5 times higher than 1.2311. Toolox 33 also has THREE times the impact toughness of 42CrMo4 and due to the lower carbon content it is much easier to weld.

Toolox44, 450 HBW (~45 HRC) is up to 3 times tougher than H13 (1.2344) @ 45 HRC, and up to 5 times tougher than D2 (1.2379) @ 60 HRC. Despite having extremely high impact strength it can be readily machined.

PLEASE CLICK HERE FOR OUR LATEST BROCHURE ON MACHINING TOOLOX

Both grades can be optically polished, nitride and PVD coated if required to tailor-make surface properties .For example a surface hardness between 60 to 65 HRC can be achieved after nitriding for very high wear resistance applications, or a coating suitable to counteract corrosive attacks, whilst still retaining a very tough core strength that is not prone to cracking or chipping.

Toolox can be used for many applications such as:

Plastic Injection Moulding: bolsters and mould cavities, die sets

Hot Working i.e. diecasting, wear parts in hot applications, aluminium extrusion

Cold Working i.e. press tooling and forming, shear blades

Recycling knives and blades

Clamping and Holding applications, cams

Slides / Guide Rails / Gear Racks

Machine Components, bearing housings

Highly Stressed Test Rigs / Jigs and Fixtures

Just finish machine and use, no heat treatment, no stress relieving or straightening, no secondary machining. A major cost saving in manufacturing and a much quicker turn around into production with full technical back up anywhere in the world.

GTMA FEATURED COMPANY

Introduction

ND Precision Products, an injection mould toolmaker based in Devon, UK, has seen growing interest in their latest investments and new services being offered to new and existing customers.

The recent purchase of laser welding equipment (Alpha Laser ALW Vario 150) has attracted companies looking to repair tooling rather than replace. Modification lead times have also been greatly reduced for ‘metal on’ scenarios.

“The large working area of this machine allows us to cater for a wide range of industry sectors,” explains MD Nick Squire.

The use of laser technologies has also become the favoured marking method at ND Precision. A Rofin Visual Laser Marker has been integrated into operations as a means of tool and parts identification. The clean, fast and permanent marking system has increased quality control during multi tool manufacture with capabilities for marking a wide range of metals and plastics.

November 2012 marked the first anniversary of the technical support office based in Stoke-On-Trent, Staffordshire. From this central office, their engineer supports all existing customers with production problems, tool repairs and modifications.

As the management team at ND Precision Products continue to focus on delivering high quality tooling, their support engineer takes care of new enquiries and manages projects from design to delivery.

Verus is a product and manufacturing consultancy based in Sligo, Ireland. Our focus is to give support to national and international customers in the fields of product design, metrology and FEA analysis techniques. In addition to this, we are also providers of rapid manufacturing and prototyping solutions through our prototyping bureau.

Product Design:

Our Product Design team understand the importance of market trends and the value of your brand. From initial hand sketch to finished product, Verus is passionate about bringing you great designs.

We develop products, ideas and brands from scratch, and bring your ideas to life by using a multi-disciplinary team of researchers, designers and engineers.

Prototyping:

Verus is equipped with an Objet Eden 260V 3D Printer that can reach horizontal layers of 16 micron (0.0006”), ideal for producing those complex components or intricate eye-popping models. For rapid manufactured parts and prototype models our Roland MDX 540 SA Milling Machine meets the challenge, it has the ability to produce very accurate models, ideal for complex snap-fits.

Projects:

Based on the many years of experience, Verus is now a leader in Project Management. Through our knowledge and experience, we can streamline your product development from initial concept stage to product verification and onto production.

Using our network of Mould-Makers, Moulders, Automation Manufacturers and Packaging Specialists we offer reduced development time scales and costs, whilst maintaining your products innovation and quality.

Our capabilities are derived from a dynamic team of highly motivated individuals, which allows us to draw on a depth of knowledge and skills. This allows us to manage your project from initial concept generation, industrial design, prototyping, product analysis to production and packaging.

Moldflow Analysis:

Verus uses Autodesk Moldflow software at various stages during the design and manufacturing process

From product design and prototypes, to the design and manufacturing of injection moulds, Moldflow Insight™ offers fast identification of injection moulding related issues.

Fully utilising Moldflow™ is the most cost effective and efficient method to bring your plastic products to market.

The implementation of Moldflow™ during each of these phases can have significant benefits and cost savings from the expedient identification and solution of injection moulding issues and the optimization of product and mould design to reduce material use and cycle time.

Flow Analysis

Flow analysis includes the filling and packing stages of the injection moulding process. These stages produce some of the most important results for evaluating a product design for injection moulding manufacturing.

Warp Analysis

Warpage results can be used to identify areas of excessive warpage, referencing product drawings and tolerances, it is possible to take point to point measurements from the analysis results to ensure the critical dimensions will be within tolerance after moulding.

Cooling Analysis

Cooling analysis is used to evaluate and optimise cooling lane design. Working in partnership with the mould tool designer multiple cooling designs can be analysed. This is critical to the overall process as cooling design will have an effect on part filling, freeze times, warpage and the overall cycle time.

3D Analysis

Full 3D analysis is used for products with thick sections or large variations in wall section. The 3D analysis fully integrates with the other analysis options.

TMP has in-house expertise in roll forming, stretch bending and piercing, and punching of various components. With over 50 years experience in the automotive industry it is in the business of providing solutions from the basic and simple through to the more innovative high end production issues.

Through its associated engineering services team it can also assess feasibility of customer produced component designs, both speeding up product development and also reducing tooling costs.

Its product/service range includes:

Roll Forming Solutions – TMP supplies, at attractive prices, roll forming solutions which can range from manufacture of duplicate raft solutions through to complete packages, including inline seam welding and punching operations. Savings in tooling budgets can be as high as 50%.

Stretch Bending Solutions - TMP has more than 35 years stretch bending experience and offers a variety of standard machine designs to suit market needs. These include electrical servo driven machines which suit components with low tensile strength, through to hydraulic driven stretch benders, that can be controlled via conventional controls and utilising cams for 3D and stretch.

For more complex projects it can use proportional control which carries the benefit of servo type CNC control; and for high output projects auto loading systems can be directly linked to the roll form lines.

It also offers automatic unload systems which, when combined with automatic loading, can reduce
manning requirements dramatically.

Pierce and Punching Solutions - TMP designs and manufactures punching and piercing rigs to suit both the application and budget. As these are bespoke machines there is no limit to the size or complexity.

TMP uses Faro 3D measurement technology which ensures the machine is set to CAD data and thus guarantees accuracy at an early stage of the project.

Today’s Solutions for carbon and graphite applications

Erodex (U.K.) Limited has, for nearly four decades, been at the forefront of the E.D.M. consumables industry. This is due to superior raw materials and a state
of the art machine shop, being allied to the most conscientious customer service.

Products of the highest quality and a first class service, this is the company policy. This policy endures because of dedication to staff training as a priority.

Since the beginning Erodex has been the sole stockist and distributor of Poco Graphite Inc. and Toyo Tanso Limited, and it is due to this that the company has complete confidence in the superiority of the graphite range. The Erodex machine shop is highly respected internationally and maintains the reputation with regular investment in high tech equipment. As well as the most comprehensive range of graphite’s available, the company also supplies H.D.H.C. copper and free machining copper, copper tungsten and silver tungsten and carries stocks of these materials in plate, rod, tube and wire form.

In 2009 Erodex acquired B.W.P. Technical Services, a specialist in design and manufacture of electrodes, electrode holders, jigs and fixtures with a particular expertise in aerospace applications. This has resulted in a one stop shop for design and manufacture of both tooling and electrodes. The “umbrella” service available to sink E.D.M. users is replicated by the product range available for continuous wire applications. Large stock of E.D.M. wire ranging from bare brass through to sophisticated high speed coated wires; a comprehensive range of “wear parts” for all wire-cut machines; all filter cartridges and ion-exchange resin.
Outside of E.D.M. applications there are a number of industries where Erodex, because of the adaptability of the machine shop and range of carbons and graphite’s, has become a leading supplier.

The Erodex products / service range includes

• E.D.M. consumables supply
• Finished electrode manufacture
• Electrode holders, jigs and fixtures design
• Continuous casting dies and sintering tools
• Semi-Conductor tooling in purified graphite’s, silicon
carbide, tungsten and molybdenum
• A carbon brush manufacturing service and a catalogue
of ancillary products for electric motors
• A complete “mechanical” carbon service for bearings,
seals, vanes and piston rings

To date, Mastercam is the biggest installed CAM system worldwide with over 150,000 seats being used. As such, Mastercam is used in a wide variety of CAM applications with perhaps the biggest sectors including Aerospace, Motor Sport, and Medical use, together with general Sub Contract Engineering.

Mastercam’s advanced 5 axis capabilities are now aiding some of the world’s leading companies in these sectors.

Mastercam’s advantage over other systems is its ‘One System’ approach whereby the central CAD engine is shared across all the other applications, such as Milling/Turning/Router/Wire EDM and Robotics so that toolpaths generated in any one can be seen by any other without the need to translate between different specialist packages.

Many other CAM companies have standalone independent packages which have difficulty in passing toolpath data between each other making toolpath decision difficult without seeing what has already been programmed.

Lately 4D have seen an exciting and fast growing interest in 6 axis Robotic CNC machining whereby a large robot with a spindle and toolchanger can replace a CNC machine tool with equal accuracy, but giving much greater working envelope, flexibility and most importantly at a much lower overall package cost.

Tests are continuing at installations at AMRC etc and several Engineering Companies have now introduced these new CNC machining methods on their shopfloor.

Running machining centres at night and weekend should be a standard requirement for modern production machine shops. Unattended small batch, high mix, production is a standard provision with EROWA automation.

When machining a high mix of parts Erowa can help with more unattended hours.

A standard pallet based handling system is the key to achieving a substantially unattended production facility. Standard pallets can support a whole range of parts with their own individual fixture. The required mix of parts is then loaded into the handling magazine ready to run.

At this point, the Erowa cell checks that the NC program exists and the correct cutting tools are available. Prioritising the job order is the final task.

That’s it. The machining cell now carries out your production requirements unattended. Your parts are produced on time and right first time.

Keeping the spindle turning requires the machining centre be continually fed with a succession of jobs. An Erowa handling device is the pivot for such automated production.

Erowa handling units can load pallets of varying sizes – now the pallet size can be selected to suit the job, not the machine. Consequently, pallet costs are kept low and the overall floor space is kept to a minimum. This has major implications when justifying the investment.

Extending the automation to more than one machine is the next step. Or, including additional processes, such as a CMM, can remove manual intervention for a truly automated solution for precision parts.

Carr’s Welding Technologies is synonymous with high quality laser welding. Right first time and to ISO9001/2000 UKAS, whether it is one intricate repair to a mould tool or cladding of a hard surface to shut off edges.

Carr’s expertise lies in:

• Laser welds to stainless and high grade steel alloys

• Laser clad repairs to moulds and tools

• Laser welding trials and procedures

• 6-axis robot production laser welding

• Powder cladding to recover tool shut-offs.

Tool steels such as H13 or P20 can be matched precisely to give the original qualities of the materials. Mould tools can then be re-machined or, if only slightly damaged, can be hand worked to complete the repair.

Carr’s has also been repairing blow moulds in aluminium and stainless steel for over 10 years. The company can weld aluminium, beryllium copper, stainless steel and mixtures of all metals on the same impression if needed, leaving only minimal after work to finish the job and get the tool running again.

Additionally, Carr’s can repair hardened tool punches and dies made from D2, A2 and a number of sintered steels like Vanadis 23. Only 60 RC hardness can be guaranteed on the repaired section, but laser welding does reduce the heat affected zone and any softening of the core hardness of a tool.

Carr’s now has approval for various jobs from the aerospace, oil & gas, automotive and medical industries, and is confident that welding procedures can be written and developed for specific applications – whatever the job.

Our customer base now extends through Injection, blow, extrusion & rotational moulds, pharmaceutical, Aerospace & medical industry, gun manufacturers, printing, ceramic plus other general & obscure requests.

The need for laser engraving on projects in industries previously not identified has encouraged the investment in the latest G900 laser machine which produces full 3D profiles onto 3D contours & surfaces using its 5 axis’s for the most sophisticated requirements.

Some surface texturing can be achieved with consultation. Depth now is controlled by superior focusing of the image giving a quality controlled finish. The addition of Delcam’s 3D Artcam Pro software greatly enhances the ability to achieve all solutions.

Lifting has now been increased to 2 tons, which in turn offers ‘safe’ handling of the larger more awkwardly shaped work pieces as well as the heavier injection mould tools.

Accessible to most areas where EDM methods have difficulty reaching into or simply fitting the work piece into the tank, this is an area that needs discussion early into the project saving considerable time and money and often unnecessary machining.

To see the laser machinery in operation or to satisfy your queries related to laser engraving any special materials or indeed general discussion relating to your project then call for an appointment.

3D Lasertec Ltd are privately owned & established in February 1999.

Join many GTMA members who are using the laser technology.

Carrs Toolsteel Technologies stock, cut and distribute the latest technology tool-making materials from the world’s leading producers.

Over 95% of the tool steel used in the UK was developed in the early years of the last century. Much better materials are now available.

If you are using P20, H13, D2 or steel of similar vintage, then you are probably being left behind by those who are reaping the benefit of 21st century technology.

Carrs has detailed case-studies that clearly show what its customers have achieved. For example: a 30% reduction in time to produce tooling compared with P20, up to 50% better machinability than D2 and twice the toughness (great for EDM) and more than twice the life of M42 thread rolling dies.

And the best thing of all— NONE OF THESE STEELS ARE POWDER METALLURGY!

PRECISION SIX FACE MILLED BLOCKS

Following a major investment in purpose built milling machines, Carrs Toolsteel Technologies now offers its wide range of tool steel qualities finish-milled on all six faces to fine tolerances and at economic prices. Customers will be able to order to their exact size requirements and the company aims to maintain its existing rapid turn-around of orders.

Andrew Eastwood, Carrs’ MD says “we can do in minutes what it would take an hour or more to machine on conventional equipment! This should be a real benefit for our customers. These machines are the first of their type to be installed in Europe.”

Initially, material will be offered in the size range from 20mm cube up to 450 X 450 X 150 to a tolerance of –0+0.1mm and squareness of 0.1mm per metre.

WS2 – Problem Solver for the Plastics Industry

Many plastic injection moulders and toolmakers are finding WS2 low-friction surface treatment the answer to their release, flow and pick-up problems.

Indeed, the number of tools where production was either difficult or impossible being transformed by WS2 to a working condition continues to increase.

Many moulders are specifying WS2 on new tools as a means of cutting the time spent on ‘getting the tool working’ while reducing production ‘down time’ and cycle-times to a minimum.

WS2 is used on plastic injection moulds as a permanent release agent and ‘coated-on’ lubricant. WS2 is finding particular usage with unscrewing cores, injection mould cavities and cores, inserts, knife blades for film cutting, blow moulding, head tooling, clean room moulding operations, hot runner valve gear and enhancement of flow-in moulds with filing problems. When used on stainless steels it can eliminate pickup and galling on metal-on-metal sliding parts.

A Midlands Electrical Switch Box moulder had a problem mould with parts regularly sticking. WS2 was applied to both halves of the mould. After three months the company reported 140 hours saving in down-time and 1/4 tonne saving in material. The total job cost less than Ј200!

WS2 is a problem solver for the Plastics Industry!

Delcam is the world’s largest specialist supplier of computer-aided machining (CAM) software and associated services, with supporting software for product design, tooling design and reverse engineering. The company has grown steadily since being founded formally in 1977, after initial development work at Cambridge University. It is now the largest developer of product design and manufacturing software in the UK, with subsidiaries and joint ventures across North America, Europe and Asia.

Delcam UK is the sales and support subsidiary for the UK and Ireland. It employs the largest and most experienced CAM support team in the country to ensure that all customers gain the maximum benefit from their investment in Delcam software.

Delcam’s software is now used by more than 40,000 organisations in over 90 countries. These customers range from multi-national corporations to independent designers, toolmakers and sub-contractors, and come from a wide variety of industries, including aerospace, automotive, electrical appliances, footwear, healthcare, motor sport, packaging, toys, sports equipment, jewellery and signmaking.

Together, PowerMILL, ArtCAM, FeatureCAM and PartMaker comprise the world’s most comprehensive collection of CAM systems from a single developer. This broad range means that Delcam’s larger customers can source all their CAM requirements from a single supplier, while also ensuring that smaller organisations can choose a system that matches their requirements exactly.

Of course, maintaining technical leadership across this product range requires a significant investment in research and development. Delcam has the largest development team in the CAM industry comprising over 230 staff.

Engis (UK) Ltd. is part of Engis Corporation, a world-wide organisation, which manufactures and markets superabrasive finishing systems for operations that demand precision surface polishing and close tolerance requirements. Engis has built its business on its expertise in sourcing, micronising and engineering diamonds and these are still a constituent part of the majority of Engis products, including DiaMold, its new range of compounds specifically designed for mould polishing.

Engis provides products, services and technological advances in several key areas including:

• diamond flat lapping/polishing

• diamond and CBN-plated and bonded abrasive grinding wheels and tools

• bore finishing tools and machines

• tool room products and accessories

• R&D and technical support

Engis (UK) is installing an on-site process development laboratory at its Henley on Thames facility, concentrating particularly on Wafer Processing and precision Bore Finishing.

As the result of major advances in new finishing techniques developed at its parent site in Chicago and at manufacturing facilities in Japan and South Korea, Engis Corporation has entered a new phase of expansion into the nanotechnology and micro-manufacture arena. Europe, and the UK in particular, is seen as a key market for these leading-edge products because of its strength in emerging technologies.

The company’s expertise in superabrasive technologies has also led it to diversify its R&D activities resulting in the development of non-diamond based products, providing solutions to other surface finishing requirements in application areas such as precision optics and opthalmics.

CGTech is the developer of VERICUT, the world’s leading CNC Simulation and Verification software product. VERICUT protects expensive CNC machine tools against potentially disastrous crashes and collisions. VERICUT allows the user to create detailed software models of all types of CNC Machine Tool to create a virtual machining environment.

Users can then run their CNC programs through VERICUT before attempting to machine components. Errors such as axis over-travel, collision between tooling and work-holding devices, rapid moves in material, and tool change collisions are detected and written to an error log.

All types of CNC Machine Tools are supported, including 5 axis Milling Machines and Machining Centres and combination Mill/Turn centres.

VERICUT includes CNC Program optimisation, which can reduce machining times by up to 50% by adjusting feedrates and tool motion based on the material removal rate. Other benefits of optimised CNC programs include improved surface finish, greater tool life and less wear and tear on the machine tool.

VERICUT has an additional AUTO-DIFF module for model analysis, allowing a cut model to be compared with a design model from a CAD system.

VERICUT is available for Windows XP and Windows 7.

CGTech is the world leader in the development of CNC simulation and verification software. Based in Irvine California, CGTech have offices in the UK, France, Germany, Italy, Japan, China, India and Brazil and Japan and resellers throughout the world.

Delcam Professional Services

Delcam Professional Services works with clients, mainly in the aerospace and power generation industries, to improve their manufacturing processes by increasing productivity, improving accuracy and shortening lead times. In particular, this is achieved through the use of adaptive machining, Delcam’s unique combination of machining and inspection technology.

The services to be provided by DPS vary from providing extra design and programming resources when the customer’s existing staff are overloaded, through to developing completely new turn-key processes for the production of novel designs, including the manufacture of prototypes or initial production runs. These services are attracting increased demand as many companies now find that their engineering resource is needed to maintain their on-going operations, leaving them limited capacity to introduce new products and develop new processes.

The main areas of expertise are: -

Adaptive fixturing to speed up and simplify set-ups, and remove human error

Adaptive machining to eliminate costly hand finishing operations after the machining process

Using robots for machining, grinding, polishing, and deburring operations

Automation of complex manufacturing processes

Development of custom software for specific applications

DPS also includes Delcam’s unique in-house manufacturing facility, which contains a range of sophisticated machine tools and inspection equipment. These resources allow processes developed by DPS to be proven on machinery at Delcam’s Birmingham headquarters before being transferred onto equipment at the customer’s site. Again, using these services eliminates any disruption of on-going production when prototypes or short-run samples are required for trials.

Dutton Simulation provides computer-aided engineering software and services to the metal forming and plastic injection moulding industries.

Working in close partnership with our clients, Dutton Simulation offers cost-effective access to the latest simulation technologies for manufacturers and product designers. The company delivers best available solutions for cost estimating, part design feasibility and manufacturing simulation.

Industries served include automotive, aerospace, white goods, electronics and all forms of precision engineering, working with part designers, process and tooling engineers and part suppliers from large OEM organisations through to tooling engineering companies.

Computer simulation is Dutton Simulation’s core strength. Simulation takes the uncertainty out of the design process by predicting defects before tooling is manufactured. For sheet metal parts we can identify issues such as splitting, wrinkling, thinning, surface defects and springback; for plastic parts we can analyse mould fill (short shot), weld lines, tooling pressure, cooling rates and warpage. Simulation also allows us to carry out cost
analysis and optimisation.

Dutton supplies simulation software from leading international developers; Forming Suite from Forming Technologies Inc (FTI); and DYNAFORM, based on LS-DYNA, from Engineering Technology Associates (ETA). For plastic injection moulding we supply eDesign and eXplorer from the Moldex3D system. We also supply CAD translation tools from Datakit. The Dutton team has more than 20 years’ experience in supplying and using these software systems.

In addition to software supply and support, Dutton provides consultancy in product feasibility and tool design, blank development and forming simulation, formability training courses, introductory and advanced software training and support for R&D projects.

ECM Developments Ltd provides a specialist electrochemical machining capability to aerospace, automotive, defence, nuclear, oil and gas, medical and other industries.

Electrochemical Machining is a rapid, highly cost-effective machining process that eliminates heat and mechanical stress during machining. The ECM tool (cathode) is positioned close to the work piece (anode) and a low-voltage, high-amperage direct current is passed between them via an electrolyte flowing through the anode-cathode gap

Material is removed by anodic dissolution and is carried away by the electrolyte. Two dimensional tolerances can be held to ±0.025 mm and three dimensional tolerances can be held to ±0.050 mm. Surface finishes of 0.2 to 0.4 microns can be produced in a single pass.

Electrochemical machining can be used as a metal removal or de-burring process on virtually any metal, no matter how hard or difficult to conventionally machine it is. Metal removal rates during ECM are consistent, irrespective of metal type, condition or hardness.

Capability available from ECM Developments covers contract electrochemical machining and manufacturing partnerships, process innovation and development, application engineering and design and manufacture of tooling and machining systems.
